Sounds like you may have a wire getting hit by a fan, granted the fan is only turned on while you play Bf3. Since you've checked your capacitors on your mobo, you could consider the possibility that a capacitor in the GPU blew. Are you OCing your CPU at all?
sorry for hopping in late here but do you have any way to record what it sounds like? maybe upload like a 15 second clip of youtube, might narrow it down but google has failed so far >.<

I doubt the former, but it is a valid suggestion.
Look inside the PSU with a flashlight, see if you see that, or any blown caps. inside the PSU as well.
I have seen it happen but it was not a popping noise more like a plastic hitting plastic but I guess depending on the materials it could make a popping type noise.

And you would probably notice the fan slow and then speed up again after it hit and possibly chipping so it's plausible but unlikely...man this is a tough one
What brand 580? (MSI, Gigabyte, etc.) Is it overclocked?
Hence why I said "this is important".
Admittedly those videos are mostly "worst case scenario" but I have seen it happen first hand and it's not fun.

Not the mobo, not the GPU then, EVGA has very good quality control.
What brand PSU and how many watts is it rated for?

Don't misunderstand, this is still absolutely NOT normal in any way, but we should have figured out the issue by now.

Are you sure no wires are slipping into/around/touching the fans?
It sounds like popcorn or pop-wrap.
Here is a picture of the inside, I dont see any place that the cord would be rubbing up against the fan anywhere.

Unfortunately there is nothing else I can do remotely. This is another one of those "I'd have to be there in person" things.
